Harley Davidson repair manuals are motorcycle repair manuals that focus mainly on “do-it-yourself mechanics” but are adequate for use by technicians with advanced knowledge. A repair manual is often referred to as a service manual, and vice versa.

Technically, a Harley Davidson repair manual is a non-OEM or aftermarket product specifically designed for the do-it-yourself person, but often used by professional or experienced mechanics.

Harley Davidson Service Manuals

A Harley service manual is an OEM manual or factory service manual. These manuals are mainly designed for professional technicians possessing basic or advanced knowledge in mechanical or electrical concepts. 

While this type of manual is mainly published for professional repair technicians, the level of detail is generally enough for most inexperienced backyard mechanics — especially when performing basic maintenance or repair.

Harley Davidson Owners’ Workshop Manuals

There’s very little difference, if any, between a Harley repair manual and a Harley Owners’ workshop manual. The term “owners’ workshop manual” became a popularized word by aftermarket publisher manuals. 

Some mechanics complain that an aftermarket motorcycle repair manual lacks the level of detail found in a factory manual, personally speaking, I'd agree just a little. However, both aftermarket and factory service manuals generally cover the same details, just slightly differently.

Within each bookmark is usually a series of sub-bookmarks. For example, the maintenance bookmark might contains sub chapters such as fastener torque values, fuel and oil, maintenance schedules and maintenance procedures such as oil changes, bulb replacement, etc. An engine chapter bookmark would contain sub-chapters that cover engine overhaul, rebuild, repair, etc.

Harley Owner’s Manual

A Harley Davidson owner’s manual [also called a Harley instruction manual] is an instructions book that’s supplied to inform the owner of various aspects such as:
  • Extensive safety instructions and warnings against performing operations that no intelligent person would normally consider doing. 
  • Setup instructions for electronics that keep track of time or maintain a users accessible state.
  • Normal operating [starting, driving or care] instructions.
  • Programming instructions for microprocessor controlled products.
  • Troubleshooting instructions for when the motorcycle does not operate as expected.
  • Maintenance instructions.
  • Motorcycle technical specifications [not to be confused with torque specs and such].
  • Fault code meanings [sometimes].
  • Warranty information.
NOTE: Service manuals, repair manuals and workshop manuals, including downloadable versions, often contain the same information as the owners manuals. Therefore, when buying a manual, it’s best to buy a service manual or repair manual or both. 

Generally, the only disadvantage to a Harley Davidson download manual is availability. You can obtain a download version for almost every make, model and year Harley motorcycle, except the newest years, such as 2014 models.

Engine Troubleshooting

General Information

          The following engine troubleshooting information is a check list of operating troubles and there possible causes. Its possible more than one of the listed problems may exist. Make sure you thoroughly check each area before determining a problem has been solved. Refer to the exact service manual published for your year and model for more help.

Engine

The starter motor is not operating or cranking over the engine
  • The ignition is not switched to the ON position.
  • Engine running switch is in the OFF position.
  • Battery is discharged, corroded or loose battery connections.
  • Faulty solenoid, circuit or starter control circuit. 
  • Electric starter shaft pinion gear is not connecting/engaging.
Engine cranks but will not start
  • Fuel supply valve is in the OFF position or gasoline tank is empty.
  • Spark plugs damaged or fouled.
  • Motor is flooded with fuel due to over using enrichener (if equipped).
  • Vacuum hose leading to automatic fuel supply valve has been detached, pinched or is leaking.
  • Battery is discharged or the terminals connections are corroded, broken or loose.
  • Motor lubricant too heavy (see winter operation in your service manual).
  • Spark plug wires are attached to the wrong spark plugs, spark plug cables are shorting, worn or loose.
  • High tension wire connecting to coil is loose or loose wire at battery, ECM or ignition control module and plug. 
  • Ignition timing is not set properly due to faulty coil, ECM, sensors or ignition control module.
  • Fuel filter or fuel valve damaged or clogged.
  • Incorrect length pushrod or damage, stuck valve.
  • Missing spacer on cam or the cam primary gear key sheared.
Engine is hard to start
  • Incorrect spark plug gap, spark plugs are in bad condition or damaged.
  • Spark plug wires are faulty.
  • Battery is dead or almost discharged.
  • Loose wire connection at ECM, battery post, coil or the plug between the ignition control module and ECM.
  • The throttle controls are not properly adjusted. 
  • Water contamination, dirt or debris in the carburetor or fuel system.
  • Air intake leak.
  • Vapor valve blocked, fuel line kinked or closed off, fuel flow restriction or gasoline tank vent hose plugged.
  • Enrichener valve not working (if equipped).
  • Engine lubricant to heavy.
  • Ignition system not working correctly (possible faulty sensor).
  • Ignition system failure.
  • Sticking valves.
Engine starts but misses or runs irregular
  • Spark plugs partially fouled or in poor condition.
  • Spark plug wires are in poor condition or leaking.
  • Spark plug gapped incorrectly (to close or wide of a gap).
  • Failure of a sensor, module or ignition coil.
  • Battery dead or almost discharged.
  • Defective wire or loose wire harness connection leading to battery, defective coil or plug between the module and ignition sensor.
  • Wire insulation damaged causing intermittent short circuit.
  • Water contamination, dirt or debris in fuel filter or gas system.
  • Water, dirt or debris in carburetor.
  • Gas tank vent system clogged.
  • Vent line on carburetor is blocked off.
  • Misadjusted throttle controls.
  • Air leak at location of air cleaner or intake manifold.
  • Carburetor faulty or damaged.
  • Fuel injectors blocked or dirty.
  • Loose connection or corroded at ECM or ignition system. 
  • Map sensor (Manifold Absolute Pressure) failure, CKP (Crank Position) sensor failure. 
  • Valve timing is incorrect.
  • Valve springs damaged or weak.
  • Exhaust or intake valve broken or damaged. 
Spark plugs repeatedly fail
  • Enricher left running to long or fuel mixture is rich.
  • Wrong spark plug type (heat range, brand etc).
  • Broken or worn piston rings.
  • Excessively worn valve seals or guides.
Engine knocks or pings from detonation or pre-ignition
  • Gasoline octane rating is insufficient. 
  • Spark plugs faulty.
  • Wrong type of spark plug.
  • Excessive buildup of carbon deposits in combustion chamber, head or on pistons.
  • Ignition timing is to far advanced as a result of a faulty sensor input such as CKP or MAP.
Engine is overheating
  • Inadequate supply of oil or not circulating sufficiently. 
  • Inadequate flow of air over the engine.
  • Excessive buildup of carbon deposits.
  • Ignition timing is to far retarded as a result of sensors such as CKP or MAP.
  • Valve is leaking.
Valve Train Noise
  • Insufficient oil pressure, oil pressure low due to faulty oil feed pump or passages are blocked.
  • Hydraulic lifters are faulty.
  • Push rod bent or broken.
  • Incorrect length of push rod.
  • Valve guide sticking.
Excessive Engine Vibration
  • Engine mounts or transmission mounts loose or broken.
  • Upper motor mount bracket broken or loose.
  • Ignition timing is to far advanced as a result of faulty CKP, MAP sensor or engine needs tune-up.
  • Internal engine damage.
  • Motor counter-balancer out of time.
